Insulated Shipping Box

Also known as: Insulated shipper, Thermal box, Cold-chain box, Foam cooler box, Insulated carton

An insulated shipping box is a container with foam or panel walls that slows heat transfer so temperature-sensitive goods — pharmaceuticals, vaccines, seafood, dairy, chemicals — stay in range for 24 to 96 hours in transit. Common constructions are moulded EPS boxes, EPE-lined corrugated shippers, PU-panel boxes and vacuum-insulated panels, ranked by thermal conductivity from about 0.040 down to 0.005 W/m·K.

An insulated shipper is a heat-flow problem. Heat enters through every wall in proportion to wall area and temperature difference, and inversely to wall thickness and the material thermal conductivity (k). Hold time is then the total cold energy stored in the coolant — ice packs, gel packs, dry ice or phase-change material — divided by that heat-flow rate. Doubling wall thickness roughly halves heat gain; halving k does the same. Everything else in insulated-box design follows from that equation.

Constructions ranked by insulation: moulded EPS (thermocol) boxes at k ≈ 0.033–0.040 W/m·K with 20–50 mm walls are the cheapest and remain the default for fish, vaccines and dairy in India; EPE-lined or EPE-fitted corrugated shippers at k ≈ 0.035–0.045 use closed-cell polyethylene panels inside a 5-ply carton, are recyclable in the LDPE stream, do not shed beads and survive repeated handling; rigid PU foam panels at k ≈ 0.022–0.028 give around 40% better insulation per millimetre and are used for 48–96 hour pharma shippers; and vacuum-insulated panels (VIP) at k ≈ 0.004–0.008 achieve multi-day hold in thin walls, at a cost that confines them to high-value biologics and returnable systems. Reflective metallised film laminated to EPE cuts radiative gain and is a low-cost upgrade for ambient-protected (15–25 °C) goods.

Sizing a box starts from the payload temperature band — 2–8 °C refrigerated, −20 °C frozen, 15–25 °C controlled room temperature — the ambient profile of the route, and the required hold time. A 40 mm EPS or EPE-walled box holding 5 kg of gel packs will typically protect a 2–8 °C payload for 24–48 hours against a 35–40 °C Indian summer ambient; 72 hours needs thicker walls, PU or VIP, or more coolant, which raises volumetric weight. Coolant must be pre-conditioned (frozen or chilled to specification for 24 hours) and separated from the payload by a spacer so refrigerated goods do not freeze.

Practical construction rules: use a snug outer corrugated carton so the foam is not the impact layer; keep foam panel joints tight and overlap lid edges, because air leaks defeat insulation faster than thin walls; fill void space with EPE or air pillows so the payload cannot shift and the air volume to be cooled is minimised; and put a temperature logger or indicator in the payload space for any pharmaceutical consignment. Validation against ISTA 7D or an in-house temperature profile is increasingly demanded by pharma customers and by exporters shipping through Mundra and Nhava Sheva in summer.

The thermocol replacement question comes up constantly. EPS insulates slightly better than EPE at the same thickness and costs less per box, but it is single-use, breaks and sheds beads, and is restricted for single-use applications in several Indian states. EPE-lined corrugated shippers give comparable hold time with a slightly thicker wall, fold flat for return, are recyclable, and let the outer carton carry printing and barcodes. For returnable loops — hospital to hospital, plant to distributor — an EPE or PU-lined box with a reusable outer is usually the lower-cost system over its life.

We build EPE foam boxes and EPE-lined corrugated shippers to your internal dimensions, and size wall thickness against the temperature band, route and hold time you specify.

Common questions

How long will an insulated shipping box keep contents cold?

Typically 24–48 hours for a 40 mm EPS or EPE-walled box with gel packs against Indian summer ambient, 48–72 hours with PU walls or added coolant, and several days with vacuum panels. Hold time scales with coolant mass and wall thickness and falls as ambient temperature and box surface area rise.

Is EPE foam as good as thermocol for insulated boxes?

Slightly less insulating per millimetre — roughly 10–15% higher conductivity — so an EPE-lined box uses a marginally thicker wall for the same hold time. In return it is recyclable, does not break or shed beads, survives repeat use and fits inside a printed corrugated outer, which is why it is the usual thermocol replacement for cold-chain shippers.

What is the best insulation material for a shipping box?

Vacuum-insulated panels have the lowest conductivity, around 0.005 W/m·K, but cost the most. Rigid PU foam is the practical premium choice for 48–96 hour pharma shippers. EPS and EPE at 0.035–0.045 W/m·K cover most 24–48 hour food and vaccine consignments at the lowest cost.

Do I need a corrugated outer box around a foam insulated box?

Yes for anything travelling by courier or LTL. Foam is the insulator, not the impact layer; a 5-ply corrugated outer takes the drops and the stacking load, carries labels and barcodes, and keeps the foam box intact for reuse. The foam box should fit the outer snugly with no free movement.
