Foam Fitment

Also known as: Foam Insert, Foam Tray, Foam Cavity, Foam Endcap

A foam fitment is a foam insert cut to the exact contour of a product so it is held in a fixed position inside its box. By locating the product away from the carton walls, the fitment prevents movement, absorbs shock and stops parts contacting each other in transit.

A fitment does three jobs at once: it locates the product so it cannot shift, it cushions impact, and it separates surfaces that would otherwise rub. Loose fill and crumpled paper do only the third job, and only partially.

Fitments range from simple two-piece endcaps that cap the corners of a rectangular product, to full trays with cavities for a product and all its accessories, to multi-level trays that stack several layers in one carton.

Design starts from the product geometry, its weight distribution and its most fragile projection. The cavity is cut slightly undersized so the foam grips lightly; too tight and assembly line staff fight to load it, too loose and the product moves in transit.

Fabrication is by die-cutting for high volumes and simple shapes, or CNC routing and hot-wire cutting for complex contours and short runs. Which method is right depends far more on order volume and shape complexity than on the foam material itself.

Common questions

How long does it take to develop a foam fitment?

For a straightforward product we usually go from sample to prototype in a few days, then refine after a trial pack. Complex multi-cavity trays take longer, mainly in agreeing the layout with your assembly line.

Do I need to send you the product to design a fitment?

A physical sample gives the best result, but a dimensioned drawing or 3D file plus photographs is usually enough to prototype. For Rajkot-area customers we often visit the line and measure on site.
