Also known as: Foam Bonding, Laminated Foam Block
Foam lamination bonds thin foam sheets into a thicker block using heat or adhesive. It is how foam thicker than the extrusion limit is produced, and it allows mixed constructions that combine different densities, colours or facings in one part.
Extruded foam has a practical thickness ceiling — beyond roughly 6 mm for EPE, holding tolerance across the web becomes difficult. Lamination solves this by bonding several sheets into a block of any required thickness.
Heat lamination fuses the sheets with no added material, giving a clean bond line and keeping the part fully recyclable as a single polymer. Adhesive lamination is used where the two layers are different materials that will not fuse to each other.
The more interesting use is mixed construction. A fitment can be built with a firm EVA contact layer for a precise cavity over a softer EPE base for impact absorption, giving both properties in one part — something no single foam delivers.
For deep CNC-routed cavities, laminated block is standard stock. Bond lines are invisible in the finished cut provided the lamination is done properly, and a well-made laminate is as strong as the parent foam.
Foam Lamination at a glance
| Methods | Heat fusion or adhesive bonding |
|---|---|
| Typical layer | 10 mm units for EPE block |
| Max practical thickness | Effectively unlimited |
| Mixed construction | Different densities, colours or materials per layer |
| Recyclability | Heat-laminated single-polymer blocks stay recyclable |
| Used for | Deep cavities, thick cushions, dual-property fitments |
Common questions
Is laminated foam as strong as solid foam?
Yes, when laminated correctly. A properly fused bond line is as strong as the parent material and is invisible after cutting. Poor lamination shows as delamination at cut edges, which is a process fault rather than a material limitation.
Why not just extrude thicker foam?
Extrusion cannot hold thickness tolerance much beyond 6 mm for EPE. Laminating thinner sheets gives better consistency, and it makes mixed-density and mixed-material constructions possible.
