Foam-in-Place Packaging

Also known as: Foam in Place, FIP Packaging, Foam-in-Bag, Expanding Foam Packaging, Instant Foam Packaging

Foam-in-place packaging makes a custom cushion at the packing bench by mixing two liquids — an isocyanate and a polyol — that react, expand into polyurethane foam and set around the product, usually inside a plastic bag. It suits low-volume, irregular or one-off items. For repeat products, a fabricated EPE, EVA or PU fitment is usually cleaner, faster to pack and reusable.

The chemistry is the same reaction that makes any polyurethane foam. A dispenser meters the two liquid components through a mixing head; water in the polyol side reacts with the isocyanate to release carbon dioxide, which blows the mixture into a cellular foam. Foaming starts within seconds of mixing, the foam rises for a short period and it sets within about a minute or two, depending on the system and the temperature. The result is a semi-rigid PU cushion that takes the exact shape of whatever it surrounds.

In practice the foam is almost always contained. In the common foam-in-bag method, the dispenser fills a plastic film bag, the operator lays the bag in the bottom of the carton, places the product on it while the foam is still rising, and lays a second filled bag on top before closing the flaps. The foam expands around the product inside the film and locks it in place without touching it. Some systems also sell pre-filled bags that are activated by hand, for low volumes without a dispenser.

Foam-in-place earns its keep where every item is different: spare parts, repair returns, art and antiques, laboratory instruments, heavy castings of varying shape and low-volume capital equipment. No tooling or cavity drawing is needed, and one dispenser covers many product shapes. It also fills large irregular voids well. The trade-offs are cost per pack, operator time, a dispenser that needs cleaning and maintenance, liquid chemicals on the packing floor that call for ventilation and protective equipment, and a thermoset foam that is single-use and harder to recycle than polyethylene.

Fabricated foam inserts are the alternative for anything shipped repeatedly. An EPE fitment die-cut or CNC-routed to the product, or an EVA or PU cavity insert, gives the same location every time, packs in seconds with no curing, is designed against the cushion curve for a known drop height, and in the case of EPE is recyclable LDPE (resin code 4). It also allows a smaller, right-sized carton, because the fitment can be thinner where the product is strong and thicker at the corners. For a product that ships repeatedly in the same shape, the fitment is usually the cheaper option per pack once packing time is counted.

Balaji International does not supply foam-in-place systems or chemicals. We make the fabricated alternatives — EPE sheets, profiles, corner blocks and fitments, and EVA and PU inserts cut in Rajkot — and can design a fitment from a drawing, a 3D scan or a sample product. For mixed, unpredictable shapes where a fitment is not practical, EPE sheet, corner blocks and convoluted PU are the usual non-chemical options.

Common questions

How does foam-in-place packaging work?

Two liquid chemicals, an isocyanate and a polyol, are mixed in a dispenser. The reaction releases carbon dioxide, which expands the mixture into polyurethane foam that sets in about a minute. Usually the foam is dispensed into a plastic bag and the product is pressed into it while it rises, so the cushion forms to its shape.

When should I use foam-in-place instead of foam inserts?

When products vary in shape from one shipment to the next and volumes are low, so a dedicated insert would not pay back. For a product shipped repeatedly in the same shape, a die-cut or CNC-routed EPE, EVA or PU fitment packs faster, protects more consistently and costs less per pack.

Is foam-in-place packaging recyclable?

It is polyurethane, a thermoset foam, so it cannot be melted and re-formed like polyethylene and is harder to recycle. EPE foam fitments are LDPE, resin code 4, and can go back into polyethylene recycling.

Does Balaji International supply foam-in-place packaging?

No. Balaji International makes fabricated foam packaging — EPE sheets, profiles and fitments, and EVA and PU inserts — at its Rajkot plant. For irregular items that cannot justify a custom fitment, EPE sheet, corner blocks and convoluted PU are practical alternatives.
